How to Cut and Edge Melamine Faced Plywood: Fabrication Best Practices

A melamine faced plywood panel is judged by its cut edges. Chipping, tear-out and a visible glue line are the defects customers notice first, and all three are caused by tooling and technique rather than by the panel. This guide sets out the fabrication sequence that produces clean results.

Preparation Before Cutting

  • Let panels acclimatise flat in the workshop for at least 48 hours; temperature and humidity changes will move them.
  • Support the panel fully along its length — an unsupported overhang will deflect and cause a curved cut.
  • Check blade sharpness. A dull blade is the single most common cause of face chipping.

Cutting

  • Use a fine-tooth panel blade with a high tooth count; triple-chip geometry suits melamine-faced panels.
  • Use a scoring blade where the saw supports one, cutting 0.2–0.5 mm deep ahead of the main blade.
  • Feed at a steady, moderate speed. Forcing the panel generates heat and lifts the melamine paper.
  • Cut with the decorated face up on a panel saw, or down on a table saw with a fine blade — follow the machine manufacturer's guidance and test on an offcut first.

Always test on an offcut. Two minutes spent confirming blade height, feed speed and face orientation will save a full panel of expensive decorated board.

Edge Banding

  • Band edges as soon as possible after cutting; exposed plywood edges absorb moisture and swell.
  • PVC and ABS banding are the standard choices; match thickness to the intended wear rate.
  • Ensure the edge is clean and free of dust before application — dust is the main cause of a weak bond.
  • Trim flush and radius the corners slightly; sharp banding corners are easily knocked loose.

Drilling, Fixing and Assembly

  • Pilot-drill near edges to prevent splitting, especially with denser hardwood cores.
  • Countersink screw heads carefully — over-tightening compresses the core and lifts the melamine around the fixing.
  • Seal all cut edges near sinks, appliances and plumbing runs, even after banding.
  • Use cam-and-dowel fittings where panels will be disassembled and re-assembled in transit.

Handling and Storage

Store panels flat on dry bearers, never on edge, and keep them out of direct sunlight and rain during transport and site storage. Stacked flat panels with protective interleaving sheets resist surface scratching; panels stored on edge warp quickly under their own weight.

Why does the melamine chip when cut?

Almost always a dull blade, incorrect tooth geometry, too fast a feed or wrong face orientation. Use a fine-tooth blade and a scoring unit where available.

Do plywood edges need sealing before edge banding?

Band the edge to protect it from moisture. In wet-risk areas, also apply a moisture resistant sealant to the cut edge.

Can melamine faced plywood be routed?

It can, but do not route through the decorated face. Use sharp tooling and take light passes to avoid tearing the facing.
